Why Mold Process Determines Die Casting Yield

October 30,2026.

Modern high-precision die casting, especially for new energy vehicle structural parts, semiconductor heat sinks and automotive wheel hubs, demands simulation-validated mold processes rather than traditional trial-and-error tooling. Thermal balance is the central thread running through the whole mold lifecycle: uniform heat extraction reduces thermal stress, stabilizes shrinkage behavior, extends die service life and cuts scrap rate sharply.

In this article, we break down the full technical workflow of high-performance die casting molds, focusing on conformal cooling design, gating optimization and surface treatment standards adopted by our 44-year high-precision die casting factory.

1. DFM & Multi-Physics Simulation: Prevent Defects Before Machining

The most cost-effective mold optimization happens at the design phase. We run MAGMA or ProCAST simulation after DFM review to validate filling and solidification:

  • Control gate speed at 30–60 m/s to avoid turbulent air entrapment
  • Locate hot spots and design overflow/riser layout for shrinkage compensation
  • Calculate vent backpressure to eliminate trapped gas
  • Predict thermal stress to evaluate expected die life

Simulation reduces mold trials from 3–5 rounds to 1–2, cutting scrap and lead time.

2. Mold Fabrication: Steel, Heat Treatment & Machining

  • Steel Selection:H13 (1.2344): Standard aluminum die casting tool steel.
  • Heat Treatment:Rough machining → stress relief → vacuum quenching → multiple tempering. Target hardness HRC 44–48. Hardness over HRC50 raises cracking risk.
  • Machining:Rough milling → deep hole drilling → high-speed semi-finish milling → EDM → grinding & polishing (Ra ≤0.8μm). Critical cavity tolerance: ±0.01 mm.

3. Gating, Venting & Conformal Cooling

  • Gating & runner: Follow directional solidification; overflows trap cold metal and slag. Poor gate placement causes inclusions and porosity.
  • Venting: Installed at last-fill positions. Vacuum venting is used for thin-wall structural parts to reduce gas defects.
  • Conformal cooling (core advantage): Channels follow cavity contours. Benefits: 15–25% faster cycle time, uniform solidification and slower thermal cracking.

4. Duplex Surface Treatment Against Soldering

Aluminum soldering is a major production issue.Duplex process:

1. Plasma nitriding (0.1–0.3 mm hard layer for wear resistance)

2. PVD CrAlN / AlTiN coating as a low-energy anti-stick barrier

This method extends mold life by 50–80% versus nitriding only.

5. Mold Trial & Maintenance

  • Trial runs calibrate the thermal system: record cavity temperature, adjust cooling flow, spray and release agent.
  • Routine maintenance: clean vents, polish soldering marks, inspect for cracks and apply stress relief after long production runs.

6. Common Defects & Mold Solutions

Defect

FAQ

Q1: What is the difference between conformal cooling and traditional cooling channels?

Conformal cooling follows cavity contours for even heat removal, cutting cycle time and eliminating hot spot defects. Straight drilled channels leave dead cooling zones on complex geometry.

Q2: Shot life of H13 molds?

Standard nitrided H13: 60,000–80,000 shots. Duplex-coated premium steel can exceed 120,000 shots under stable thermal conditions.

Q3:Can mold design eliminate all porosity?

Mold optimization greatly lowers porosity risk. Alloy quality, degassing and injection parameters also affect final results.
